does anyone else crash to desktop with a Zlib error when trying to load any of the gold level races? does it for me every time...

yep, thats the one.
Don´t know it it helps, but you might want to try unpacking the .bfs data files.
An unpacker to do so can be found at [url=]http://bunnfamily.org/bunnfam/flatout/bfsunpacker.rar[/url]
After unpacking, you will need to delete/rename the filesystem.ini and patch.ini files before you run flatout.exe.
Let me know if it works out :-)

tried that. whenever i tried to start the game it gave an error something along the lines of "cannot find filesystem.ini" or "cannot determine size of filesystem.ini" or something like that...
i think im just SOL.

I got it working successfully last night. Did you make sure that the data directory with all the unpacked files was in the right place? (same folder as flatout.exe).

Hmm... If you did delete the filesystem.ini and patch.ini, then something must have gone wrong with the unpacking - you unpacked *all* the .BFS files, yeah?
Also, which race exactly are you trying to get to? Have not played myself, but using the GIVEALL cheat enables me to try all available races.

You get the crash to desktop by trying to race in any of the gold races.
When I tried, I believe it unpacked correctly, but I still got a generic "runtime error" while loading the menu.

I think I have to make a clean reinstall and see if I can reproduce the (original) problem at all.
What OS are you guys running?

Ok, there's still hope: I get the same error as you when running any gold race from a clean install.
Here's a step-by-step of what I did to get it working -
(Gamedir refers to the folder containing the flatout.exe)
1) Download bfsunpacker from link given earlier and unpack to gamedir.
2) Browse to gamedir in explorer, drag common1.bfs on to bfsunpacker.exe and let it do its work.
3) Repeat 2) with common2.bfs, europe.bfs and patch.bfs one at a time.
That leaves me with a new data subdirectory in gamedir containing 3483 files in 317 directories totaling 1.616.365.386 bytes.
4) DELETE patch.ini, filesystem.ini, common1.bfs, common2.bfs, europe.bfs and patch.bfs.
5) Doubleclick on flatout.exe, test whether you can load a gold race.
Here it works perfectly, let me know how you get on.
